After telling them the size of the files, they are saying that this is only with large files or slow download speed and it is probably browser or application related. How do you fix that? I zip them. Shouldn't they be safe from browsers and applications. I can't control those?
Has anyone else had issues with this and why can people download files from websites with direct links with no problem yet they have a problem with this?
I hope to have hair on my head still after all of this.

Agreed. That seems strange.
Can you explain that situation in more detail?
Does this happen around the same time as files getting corrupted?
Does it happen near the time of other downloads?
Or is it randomly happening even if only 1 download is attached to an order and no other downloads have been happening?
Does the "file not found" refer to an error message? or the absence of a download link?
Does it happen after a timeout? ie: click the download link, and wait 30 seconds, and then it times out saying file not found?
Anything else you can describe about it?

In your collecting of information from customers affected have you determined whether any/many of these are downloading via dialup connections?
A 1MB file on dialup can be a lengthy process, but shouldn't kill things.
If you have a lot of dialup users (or otherwise using slow connections), then you might be best advised to use Download-By-Redirect, and turn off Download-by-Streaming.
The streaming method uses PHP processes, and if your server has a short PHP max-execution-time, things will be cut short.
What is the max_execution_time setting in Admin->Tools->Server Info ?
What is your setting in Admin->Configuration->My Store->Admin Set max_execution_time for processes ?

The corruption happens even w/DSL & cable.
My execution time was set to 60, which could be the problem. I have increased it to 480. Eight minutes should be enough, right?

Mind boggling, isn't it?
I don't know about all downloaded files, but certainly this "corrupted" one. The one I downloaded, no. Let me zip and see, but I still don't think zipping the PDF should make the difference.

How do I test downloads if I don't have any problems with them?
I'll see if my friend can do it who had the problem, but she is only one.
