New issue here, sorry to be a bother.
It seems that when a parcel is deemed a large letter, the module does not offer registered or insured mail as another shipping option.
Is there a way of fixing this?

There is a config option "hide parcel rates if letter sized". When set to "yes" it will only show letter rates (only) when the weight/dimensions are within range. When set to 'no' it'll show the parcel rates as well as the letter rates (including the registered/insured options).
There is currently no support for registered letters. I will be adding this function in the next release (hopefully ready b4 xmas).
Is there such a thing as an 'insured letter' ?

Thanks Rod, I've changed that.
I guess you wouldn't insure a document letter but as some objects can be sent at letter rate, you may want to send it registered within Australia or insured for overseas.
I have some items that cost just under $100 but that will easily fit into a padded bag and go throught the sorter as a large letter and I would want to have it sent registered.
Or what if you're sending a collector's edition swap card ... you'd want it insured.

First i must say it is an excellent mod.
But there is a problem that we all need to know about and needs to be fixed, if your products don't have a weight then you can't process to Set 2 of 3 for checkout.
As most of my products have "0" as a weight none of my customers can do orders.
I believe in there last mod there was a way of offsetting the weight by +X amount, so if you had "0" as weight it would stilll register as weight: 200grams
is there same way of doing this ?

A couple of points here.
1. The AustPost shipping module and the check-out modules have nothing in common (that I'm aware of).
2. There is nothing to 'fix' with the AP module. It is working correctly. Try calling into your local post office and asking them to give you a postage quote on a parcel that weighs nothing. They'll probably give you the same kind of response as the AP module, namely "that doesn't make sense".

None of the Austpost Improved mods has had this option.

The easiest way to set a "minimum weight" is to define it as the 'tare' weight (not a function of the AP module, but can be found under the shipping & packaging config area in zencart).

Also one thing i noticed, you don't have the 500gram Satchel. Is that going to be added in a new version ?

I can assure you that it was the tare that made the difference and if you set it back to zero, with zero weight items, your problem will return.

Are you referring to another new version, or the new version I uploaded yesterday (V2.0.1) ?
Both the 500gm and the 3kg prepaid satchels were added at the same time. If enabled, but not showing up as a quote option it probably means the AP module has determined that the item(s) are either too large or too heavy to fit.
