where is the search input box size changed, making it wider?

It's one of the few (hopefully not for long) hard-coded settings in Zen Cart. You'll need to change two lines of code in includes/templates/your_Custom/sideboxes/tpl_search_header.php. Line 16 or 18 is presented to the browser depending on wheter or not you use css buttons. If you don't have this file in your custom directory, then save the one from template_default into your_Custom directory.
