I am having the same problem. I have read every thread I can find about usps, and am still getting the same error.
My zip is set correctly.
User ID is correct.
Production server is set.
I called USPS and asked to be switched.
I called USPS today and they confirmed that I HAVE been switched to production server.
I have not changed any code.
And yet, all I get is the error: "Unable to find a USPS shipping quote suitable for your mailing address and the shipping methods we typically use.
If you prefer to use USPS as your shipping method, please contact us for assistance.
Also, in the admin I get a warning "Warning: USPS is either missing the username and/or password, or ... it is set to TEST rather than PRODUCTION and will not work
If you still cannot retrieve quotes, contact USPS and activate your live account"
Again, the cart settings are correct and usps says it should be working. All other shipping methods including ups are working correctly.
I am hosted at plzhosts and am using not 1.3.5 but the next most recent version of zencart.
Any ideas?

Does that mean that the shipping prices for the various options in usps show for you? Or something else? Also, I just upgraded to the newest version of zencart (patting myself on the back for apparrantly doing the overrides correctly, cause all my mods still seem to work, woohoo) and I still have the issue on the checkout page. I don't, however, have the error on the admin page anymore.

Ok, this is really wierd and I am even MORE clueless than before---suddenly the usps is working, after all this time of no working, when I have done nothing. Go figure. I have changed no settings, changed no code, and it still didn't work after I upgraded. Bizarre. But I'm not gonna look a gift horse in the mouth and all that, I'm just thrilled it's finally working right.
You need to receive the confirmation email from the USPS to ensure they have switched you over to production
I'm having the same issue, on International Shipments only though I think.
Nothing changed and I checked my zip code, it's set. I've been on the prod server at USPS for months.
It seems like "FM".
So - figured out my issue. Maybe this will help others.
It was only international addresses. The reason was the order was for more than 4lbs of goods and this is what the USPS limits air letter rates and global priority packages at. You can't send 4lbs+ those ways. I had to open up Air Parcel, but that was $25 for the shipment.
Anyway, if you have an issue with some customers, check the order weight and shipping methods you have active. Try activating all the shipping methods in the USPS module and see if the problem goes away.
