I get as far as the server settings page then when I click "Save System Settings" I get a 404 error and the URL used is this
    HTML Code:
    http://www.xxxx.com/&virtual_https_path=https://www.XXXX.com/&virtual_https_server=https://www.XXXX.com&enable_ssl=false&enable_ssl_admin=false&sql_cache=/content/DesignerPlus/r/a/www.XXXX.com/web/cache&is_upgrade=
    which is obviously wrong.

I deleted all .htaccess files and set all direcctory permisions to 777 but the problem still persists no matter what server settings I use.

The previous time this happened, I created new config files using another cart as a template to get past the problem but would lke to avoid having to do this in future.

This is on a Zeus server with five other Zen installations running smootly. It is only the last two that have caused a problem during installation. I recently installed on an Apache server without a hitch so I know the fileset isn't corrupted.

Logic would suggest that a setting has been changed on the server since my previous installations, what can it be that would cause this sort of problem with an installation but leave exiring installs running fine?

You can use your FTP client to delete .htaccess files. I use WS_FTP or WinSCP. You may need to set the "-a" attribute in WS_FTP to see the .htaccess files in the first place though.

I found the cause of this problem. I noticed that the difference between the domains that Zen installed ok on and those that it didn't was the age of the hosting.

PHP had been rebuilt on the server, those domains that had been hosted since before the rebuild were affected, those created after the rebuild were fine.

To fix the problem, I simply deleted the older hosting, recreated it and installed Zen.

It's still odd that this problem only apears to affect Zen during installation and not while running though. To be on the safe side, I think I'll recreate the hosting and reinstall Zen on all the older stores in case of any future problems.
