Popup shipping estimator broken?

I've been getting some emails from my customers telling me that the shipping estimator on my site isn't working. I just tested it myself and, sure enough, it's broken. I turned on debug mode and these are the emails I'm getting.

I have no idea how to decipher what the email is telling me but it looks like the estimator isn't automatically canceling out first class if the weight is over the limit. Also, I see the zip destination is 40403 .... I have no clue where the estimator is getting that zip code from because these emails are a result of me testing the estimator signed into my account which is zip 24141.

If you could get the latest patch for the November changes in USPS at:
http://www.zen-cart.com/forum/showthread.php?t=80695

you can REMOVE and INSTALL this to fix the problem with the unannounced changes to the USPS server ...

I installed the patch yesterday. It fixed the actual checkout_shipping page but apparently not the shipping estimator.

I cannot reproduce the problem I think there is something wrong on your server ...

Try switching to Classic Template for a minute and see if everything is working ...

That must be it, I switched to classic and the popup worked logged in and out.

Beyond Compare from scootersoftware.com is a wonderful tool for finding differences between files and would probably be of help to discover what is broken in your templates and overrides ...

Any hints on which files I should be comparing? I can follow instructions but am not savvy at all when it comes to the actual workings of the cart, I leave that the those of you that know what you're doing.

I'd start with anything with the word shipping_estimator in it ...

There are an awful lot of files and an awful lot of overrides that you can do or not do that could cause a problem ...

Without actually going in to your site and doing the comparrisons for you, it could take a very long time to name them all ...

Try a search in the Developers Tool Kit for the word:
shipping_estimator

and see if any of those files are having issues ...
