ok i've also as a test removed that one and only mod i did to the cart and did another test sale. same thing. i can not see the order on the cust side or the admin side unless i go directly to it.

Are you using v1.3.8 or v1.3.8a?
You should be using 1.3.8a -- it's a quick upgrade from 1.3.8: http://www.zen-cart.com/forum/showth...780#post473780.
